For any curious who stumble across this thread, we ended up concluding a hardware fault.
Got it - Strange combination, but I ended up having to clean the USB Flash drive with diskpart in Windows 7, repartition it with Disk Management in Windows XP, then set the primary partition as active in diskpart in Windows 7 - Not sure if the switching was required, but that seemed to work (Diskpart likes to freeze more in Windows 7 than it does in XP). The NAS unit seemed to work exactly as expected, shutting off after the 5 minutes.
HOWEVER ...
I selected the "Factory Install" option from the boot menu and it seems to have made no difference to begin with - stuck back at "Loading kernel modules..." upon selecting it. Any suggestions?
