If it does come up, you can try replacing disk 1 with the NAS running.
Personally I replace disks much more aggressively than you do - esp. in a NAS, where accessing a reallocated sector means a drop in performance due to the increased seek time. I suggest pulling drives from a RAID array if they have > 50 reallocated sectors in the future, and redeploying them in less critical applications.
Yes, those are the exact directions I followed and it still will not boot.
I will start replacing SMARTy disks much sooner!
