Finally!
After scratching my head for a very long time, attempting 5 different USB's of different sizes and ages i finally came to the conclusing that the usbrecovery.exe program shouldn't pick the .html file as the image, so i tried deleting that and adding the files to the USB devices again... On the 7th or 8th try one of them finally booted! Imagine my surprise when my NAS suddenly turned itself off!
Got the old RAIDiator firmware up and running, upgraded to OS6, swapped out the old 2TB disk for the new 4x 4TB disks and did a factory reset to OS6 and updated to the newest OS6 version.
Everything seems fine now, and its currently resyncing data.
Thanks for the help all, seems persistance was key to solving this problem after all. Almost gave up on the entire box to go for a DIY NAS project with my old PC, now im glad i tried and tried and tried untill the issue was resolved!

Legacy NAS are a bit particular about the flash device for USB recovery. Older/smaller is best. Definately not USB3.

The html file is just a copy of the release notes.
Years ago there used to be readynas.com links to directly download just the firmware image. Zipping the firmware image isn't going to save any space as the image is already highly compressed using better compression than zip.
As it's highly unlikely there will be any further 4.2.x firmware updates perhaps the final 4.2.31 firmware image should be included in the boot recovery files to simplify the process.Another way to make it simpler would be to not have the html file's name start with RAIDiator-x86 but instead with something else e.g. call the file "Release Notes for RAIDiator-x86-4.2.31.html" (or something like that). If the html file's name doesn't start with RAIDiator-x86 then it won't be an option to select in the tool and won't be chosen by mistake.
