mrg9999 which brand and model USB key did you use?
Putting the syslinux.exe file on the USB key is unnecessary but as you found it doesn't hurt. That exe is used on Windows to install the syslinux boot loader onto the USB key.
We're planning to use the latest syslinux.exe (syslinux 6.03) in the next version of the USB Boot Recovery tool.
RN316/RN516/RN716X with newer BIOS and our newer x86 models boot off NETGEAR USB service keys automatically. The timing of pressing the O.K. button is quite difficult to get right and can take a few goes.
