I removed the disk and rebooted the NAS, the NAS then displayed "Data degraded" on the LCD screen which was new. At this point I inserted the new disk which started syncing.

I expect all will come out fine. What you saw can happen when you replace a drive (especially drive 1) with the unit off and that drive is pre-foprmatted. The unit gets confused in the boot process. The proper way (as you did the second time) is to hot-insert the replacement drive.
