What firmware was on the faulty unit?
You can't downgrade from firmware newer than 4.2.15 to 4.2.15 or earlier.
Regardless of the situation it is recommended to use a spare disk (must not be from your array) to update the firmware on a replacement unit to at least as new as what was on the old unit before doing a migration. This should ensure a smooth migration following the FAQ entry you linked to.
