Unlocking encrypted RAID with USB disk
Hello, Apologies if this has been answered before. I couldn't find it here, nor it is mentioned in the manual: - What filesystem does the USB drive need to be? MS-DOS FAT / FAT32 surely doesn't...

I used to unlock it with an external HDD attached to the NAS permanently, but that's gone now.
That being said, I'm absolutely sure it was not NTFS or btrfs.
That leaves ext2/3 on the table I guess?

Yes. Though I'd have thought that fat32 would work for this.

No luck with ext3 either.

Trying with an external HDD formatted with ext4.
The system is reading the disk.
And I can see the data.key there when logged to the NAS with SSH.
But it still says "Failed to activate encrypted volume data...."

I'm not completely sure what you are trying to do. Are you trying to re-create a USB "key" for unlocking your NAS volume because the old one is lost or non-fuctional? Those are normally FAT32. I wouldn't expect the format to matter as long as the key file is correct, but I don't use encryption. The key file does need to be in the root directory.
Assuming you do get this worked out, you really need a backup plan. Those 10 years of photos are certainly not completely protected on your NAS. There is an old IT saying: "If you only have one copy of something, you must not think it's important." For photos, cloud backup is often a good choice since retrieval speed is not normally critical.
