Yea I guess it's always possible that both my old disk #1 and this one both failed at the same time. When I ran the boot menu disk test yesterday, 1 out of 4 disks reported problems, which I removed from the unit. I ran the disk test again with the 3 remaining drives and does not report problems. I get you that it still might have problems, but I tend to think that I did all the wrong things while the one that failed was failing...and basically put this third disk into some kind of data-state that is confusing ReadyNAS OS6 enough that it won't wipe it and reset it.
I also get you that I if I had a PC I could wipe it, delete all partitions, etc.. even do more extensive disk testing, etc..
Unfortunately I don't have a windows PC available any time soon.
I wonder if I do factory reset with just the drives that don't seem to be a problem, if I can then boot up readynas with just two drives in X-Raid (raid 1), and then hot swap in the third one and use fdisk or parted or something within readynas command line to get rid of the old partition that is blocking the factory reset from working?
Doing another boot menu disk test right now; it will be another hour or two before I can do anything else.
won't be buying any more HDD's for this device, just trying to stretch a few more years of non-mission-critical use out of it.

You can do that. If you put those disks in slot 1, you should also be able to hot-insert the third disk. The NAS shouldn't add it to the array, but you could use ssh to test the disk with smartctl (using the long test option). If that passed, you should be able to select the disk in the web ui, and then format it. That would add it to the array.
(You could also use dd to zero the disk, and then see if you get any disk errors in the logs).
