You would need the 3TB disk in the NAS when doing the factory reset. As mentioned you can't add smaller disks to expand a volume.

Yes. Also the RAID calculators don't let you game "start with A, want to get to B". They show what you end up with if you are starting clean - but not if you can get there from your current volume configuration.
