You had 1 disk fail, but what is the status of the other disks? Are they bad, too? If they are also bad, you can have problems resyncing your volume. As soon as it starts to sync and hits a bad part of the disk, you could expect the drive to stop resyncing and leave it non-redundant as it only partially restriped the data onto the disk.
Could you post some logs online that we may look at? All of the logs preferred.
